Make choux-like dough

In a medium saucepan, combine water, unsalted butter, granulated sugar and salt. Bring to a simmer over medium heat until butter is fully melted. Remove from heat and immediately add all-purpose flour in one addition, stirring vigorously with a wooden spoon until a smooth dough forms and pulls away from the pan (about 1–2 minutes). Return pan to very low heat and stir 30 seconds to dry slightly.

Incorporate eggs

Transfer dough to a mixing bowl and cool 3–4 minutes. Add eggs one at a time, beating thoroughly after each addition (use a stand or hand mixer) until mixture is smooth and glossy and holds soft peaks. The dough should be pipeable but not runny.

Pipe into thin sheets

Fit a piping bag with a large round or star tip (about 1/2 inch). Line two baking sheets with parchment. Pipe the dough into long thin strips and then create lattice or overlapping thin ribbons to resemble flaky feuille layers: aim for six 6–8 inch long rectangles (you will stack them) each about 1/8–1/4 inch thick. Leave space between shapes. Smooth tops with a wet finger if needed.

Bake into crisp layers

Preheat oven to 375°F (190°C). Brush piped sheets lightly with melted butter. Bake for 12–16 minutes until puffed and light golden. Reduce heat to 350°F (175°C) and continue baking 6–8 minutes to dry thoroughly without burning. Remove and cool on rack; the sheets will crisp as they cool. If any areas are still soft, return to oven in 5-minute increments.

Optional cinnamon-sugar finish

While warm, dust each layer lightly with a mixture of the extra granulated sugar and 1 tsp ground cinnamon so that when cooled they have churro flavor. Let layers cool completely before assembling.

Piloncillo Caramel

Chop piloncillo into small pieces (or measure dark brown sugar). In a small heavy saucepan, combine piloncillo, heavy cream and unsalted butter over medium heat. Stir constantly until sugar fully dissolves and mixture comes to a gentle boil. Reduce heat and simmer 3–4 minutes until syrup is glossy and coats the back of a spoon. Remove from heat, stir in vanilla extract and sea salt. Taste and adjust salt to balance sweetness. Let cool slightly to thicken — it will continue to set as it cools.

Candied Pepitas

In a small nonstick skillet, combine granulated sugar and water over medium heat. Cook without stirring until sugar dissolves and becomes a light amber syrup (you can swirl pan gently). Add pepitas and toss quickly to coat. Sprinkle cinnamon and a pinch of salt; continue to cook 1–2 minutes until pepitas are toasted and sugar crystallizes lightly on the seeds. Transfer immediately to a sheet of parchment to cool and break apart any clusters. Reserve a portion whole for garnish and roughly chop the rest for layering.

Assembly & Garnish

Prepare components: have six crisp churro-feuille layers, piloncillo caramel warm but thick (spreadable), candied pepitas in two textures (whole and chopped), and fresh mint washed and patted dry.

Assemble mille-feuille: place first churro layer on a serving board. Using a small offset spatula or spoon, spread about 1 tablespoon of piloncillo caramel evenly over the layer. Sprinkle a thin line of chopped candied pepitas (about 1 tsp). Repeat with remaining layers, stacking gently to maintain crispness, spreading 1 tablespoon caramel and a sprinkle of pepitas between each layer. Finish with the sixth layer on top.

Finish and garnish: brush top lightly with melted butter and dust with powdered sugar if using. Scatter whole candied pepitas across the top for crunch. Tuck small sprigs of fresh mint between layers and on top for brightness. Let assembled Churro Mille rest 5–10 minutes so caramel sets slightly; serve immediately to preserve crunch. If making ahead, store caramel separately and assemble just before serving.
