Trim and Season Brisket

Pat the brisket dry with paper towels. Trim excess hard fat, leaving a thin fat cap. Rub the mustard evenly over the meat to help the seasoning adhere. Combine kosher salt, black pepper, paprika, garlic powder and onion powder in a small bowl and rub the mixture all over the brisket, pressing gently so it adheres. Let rest at room temperature 30–45 minutes or refrigerate up to overnight (if refrigerating, bring back to room temperature before cooking).

Smoke or Roast the Brisket

Preheat smoker to 225°F (107°C) using your chosen wood chips (apple, hickory or oak). If using an oven, preheat to 275°F (135°C). Place brisket fat-side up on the smoker grates or on a rack in a roasting pan in the oven. Place a pan of water underneath or a foil pan next to the meat to keep the environment moist. Smoke/roast until internal temperature reaches 195–203°F (90–95°C) and probe-tender—this will take roughly 1.5–2 hours per pound at 225°F, so for 2 lbs expect 3–4 hours. Start checking for tenderness after 2 hours. Maintain steady temperature and add wood chips as needed.

Rest and Slice

When the brisket reaches target temp and is probe-tender, remove it and wrap tightly in foil. Rest for 30–60 minutes to redistribute juices. After resting, unfoil and slice brisket thinly against the grain into sandwich-ready slices.

Prepare BBQ Glaze

While the brisket rests or slices, combine BBQ sauce, apple cider vinegar, brown sugar and chili powder in a small saucepan. Bring to a simmer over medium-low heat, stirring, and cook 3–5 minutes until slightly thickened. Taste and adjust for sweetness or tang. Keep warm.

Lacquer Brisket

Toss or brush the thin brisket slices with 1/2 to 3/4 cup of the warm glaze so they are lightly lacquered but not swimming in sauce. Reserve remaining glaze for serving. Keep slices warm covered until assembly.

House Pickles

Make Quick Pickle Brine: In a small saucepan combine rice vinegar, water, sugar, kosher salt, mustard seeds and red pepper flakes. Warm gently and stir until sugar and salt dissolve. Remove from heat and let cool slightly.

Pickle Vegetables: Place sliced cucumbers and red onion in a jar or bowl. Pour warm brine over the vegetables so they are submerged. Let sit at least 15–30 minutes at room temperature for quick pickles, or refrigerate 2+ hours for more flavor. Keep refrigerated until assembly.

Assembly & Finish

Toast the Buns: Split rolls and lightly butter cut sides. Toast in a skillet over medium heat or on a griddle until golden, about 1–2 minutes per side.

Dress the Buns: If using mayonnaise, spread a thin layer on the bottom (and/or top) bun. Optionally brush a little reserved pickle juice or additional BBQ sauce on the top bun for brightness.

Stack the Sando: Pile 3–4 ounces (by weight; about 4–6 thin slices) of lacquered brisket on the bottom bun. Top with a generous handful (2–3 tbs) of house pickles and a few slices of the quick-pickled red onion. Add any extra glaze or a drizzle of reserved BBQ sauce. Close with top bun.

Serve: Serve the sando warm with extra BBQ sauce and pickles on the side. Leftover sliced brisket keeps refrigerated up to 3–4 days and can be reheated gently with a splash of water or glaze to preserve moisture.
