Prepare patterns and cut fabric

Print or draw a standard 6-panel trucker hat pattern sized for adult head (approx. 22.5" circumference). Lay green cotton twill flat and transfer the front two panels and brim pieces. Transfer the remaining four panels to white mesh for back panels. Mark seam allowances (typically 1/4" to 3/8"). Cut interfacing pieces for the two front panels from frontal stiff interfacing.

Apply interfacing

With the iron set to the interfacing's recommended temperature, fuse the interfacing to the wrong side of the two front green panels following manufacturer's instructions. Press gently to avoid distorting mesh panels.

Assemble front panels

Place the two front panels right sides together and sew their center seam with a 1/4" seam allowance using green thread. Press seam open or toward one side. Topstitch from the right side 1/8" from the seam for a clean, structured look.

Prepare and attach mesh back panels

Sew the remaining mesh panels together in pairs, then join pairs to form the back of the crown. Use white thread and a 1/4" seam allowance. Press seams flat — mesh is forgiving, so avoid heavy pressing.

Join front and back crown

With right sides together, align the curved edge of the assembled front to the assembled back crown. Pin evenly and sew along the seam allowance to create a full crown. Trim seam allowances and finish with a zigzag or overlock stitch if desired.

Attach crown panels together

Sew the side seams between panels to complete the 6-panel crown, matching points carefully. Press seams and optionally topstitch 1/8" for reinforcement.

Prepare brim assembly

Using the brim template, cut two pieces of green twill (top and bottom) and cut the stiffener to fit between them. Layer bottom fabric (wrong side up), stiffener, and top fabric (right side up). Baste around the edge to hold. Sew around the outer edge with a 1/8" seam leaving the inner curve open, turn right side out, press, and topstitch along the outer edge for a finished look.

Attach brim to crown

Pin the inner curve of the brim to the lower front edge of the crown, right sides together, distributing fullness evenly. Sew using green thread with a 1/4" seam allowance. Trim and understitch the seam so the brim sits crisply.

Install sweatband

Measure and cut the sweatband to match the crown circumference plus 1/2". With right sides together, sew the sweatband to the inside lower edge of the crown covering the raw seam where the brim joins. Press the band down and topstitch from the outside if desired.

Attach snapback closure

Align the plastic snapback closure to the back opening of the crown so the tabs overlap appropriately for adjustment. Hand-baste in place, then reinforce with machine stitching in matching white thread.

Finish top button and lining

If using a top button, cover it with green fabric and sew it to the crown's apex through all layers. If using a lining, cut lining pieces from lightweight cotton and hand-stitch to the sweatband or machine-stitch slightly inside the sweatband so it lays flat.

Logo application

Prepare a retro logo patch or use an embroidery machine with white thread to stitch the logo onto the center front panel. If applying a patch, place it centered on the front, baste, then topstitch around the patch in matching thread so the logo reads crisp and centered.

Final pressing and quality check

Give the hat a final press on a low setting where fabric permits, reshape the brim, check all seams and stitches for consistency, trim stray threads, and verify the snapback functions smoothly.

Use the sewing machine with a heavy-duty needle to handle multiple fabric layers (brim and interfacing). Use pins or clips to hold layers, a hand needle for final finishing, and scissors or rotary cutter for precise cutting. Iron and pressing help fuse interfacing, shape the brim, and set seams. Use a ruler or measuring tape to ensure accurate panel sizes.
