Preparation

Workspace and machine prep
Clean the injection or thermoforming machine and mold surfaces with isopropyl alcohol and lint-free cloths. Inspect molds for burrs, residue, or damage. Fill the machine's cooling system reservoir with distilled water and check flow. Ensure ventilation and all PPE (gloves, eye protection, respirator if required) are in place.

Material setup
Weigh and stage resins: 5 kg HDPE and 2 kg PP. Pre-dry resins if recommended by supplier (typically 2–4 hours at 70–80°C for HDPE/PP in a drying hopper). Measure out color masterbatch (100 g), UV stabilizer (10 g), and slip/anti-blocking additive (5 g) and keep them near the feed throat in labeled containers.
Compounding and Loading

Blend base resins and additives
Load the weighed HDPE and PP pellets into a clean, dry mixing container or blender. Add the color masterbatch, UV stabilizer, and slip additive. Mix thoroughly for 2–3 minutes until visibly homogeneous. If using a twin-screw compounding step, run at recommended temperature profile for HDPE/PP (barrel zones typically 180–220°C) and pelletize the compounded material; otherwise proceed with direct feeding.

Machine feed
Set the machine (injection molder or thermoformer) temperature profile according to material supplier guidelines (typical melt range for HDPE/PP 180–240°C). Preheat mold to 30–60°C depending on part geometry. Feed the compounded pellets into the hopper and purge any previous material by running until melt is consistent and free of contaminants.
Molding / Forming

Injection molding (if applicable)
Set shot size, injection speed, pack pressure, and hold times appropriate to part volume. Apply food-grade mold-release agent to the mold cavity sparingly and close the mold. Perform a small number of trial shots (5–10) to check fill, cooling, and part quality. Inspect trial parts for weld lines, sink marks, flash, dimensional accuracy, and surface finish. Adjust pressure/temperature/cycle times as needed.

Thermoforming (if applicable)
Heat sheet (made from the compounded pellets if extruded sheet is used) evenly to forming temperature (HDPE/PP sheet forming range ~150–200°C depending on thickness). Clamp sheet, form into mold using vacuum/pressure, then cool against a chill mold or platen until the part stabilizes. Trim flash and trim to final dimensions with a CNC or die cutter.
Quality Control and Finishing

Inspect and measure
Visually inspect each part for surface finish, color uniformity, and defects (bubbles, voids, warpage). Use calipers or AQL sampling to measure critical dimensions on a sample lot (e.g., 5 samples per 50 parts). Record results and adjust process parameters if defects exceed acceptance criteria.

Secondary finishing
Trim flash and gate vestiges as needed. If additional polishing or satin finish is required, perform light tumble polishing or hand-sanding with very fine grit, followed by a wipe with isopropyl alcohol. Reinspect finished pieces to ensure food-contact surfaces are smooth and free of residues.

Cleaning for food-contact
Rinse finished parts with potable water followed by a wipe down with isopropyl alcohol to remove surface contaminants from production. Allow parts to air dry in a clean area or use filtered compressed air.
Packaging and Storage

Pack parts
Place dried, inspected parts into packaging trays or cartons with appropriate separators to prevent scuffing. Label each carton with part ID, batch number, production date, and any regulatory compliance marks (e.g., 'Food Contact Safe' where applicable).

Store and document
Store packaged parts in a clean, dry warehouse away from direct sunlight and extreme temperatures. Archive production records (material lot numbers, process settings, inspection logs) for traceability.
