Cut pattern pieces

Using a standard 6-panel trucker hat pattern scaled to desired size, trace and cut: two front panels (from khaki twill and khaki lining), four side/back panels (two side panels + two back mesh panels), and a visor top and visor underlay from khaki twill. Cut buckram to fit the two front panels.

Prepare front panels

Fuse or baste the buckram to the wrong side of the khaki front panels (or to the lining if pattern calls for it). If using fusible buckram, follow manufacturer instructions and press with a pressing cloth. Trim any excess and ensure the panel retains a smooth curve.

Assemble crown

With right sides together, sew the front panels to the adjacent side panels using a 1/4" to 3/8" seam allowance. Continue sewing panel seams until the full crown is formed. Press seams open or to one side as preferred.

Attach lining (if used)

If you cut a lining for the front two panels, baste lining to the inside of the front panels right sides together before joining to side panels, or insert lining after crown assembly by hand-stitching the lining to the seams for a finished interior.

Add mesh back panels

Sew the khaki mesh back panels into the crown where the pattern indicates. Mesh is more delicate—use a fine needle and longer stitch length to avoid tearing. Ensure panel edges align with side seams and top of crown.

Prepare and attach sweatband

If using a fabric sweatband, fold it to size (typically about 1" finished width) and, if using foam backing, fuse or baste foam to the inner side. With the crown inverted (inside out), align the raw edge of the sweatband to the lower edge of the crown and stitch all around using a straight stitch. Trim excess and press.

Construct and attach visor

Sandwich the visor stiffener between the visor top and underlay. Baste around the visor edge to hold layers. Topstitch around the visor perimeter with 3 to 5 evenly spaced rows of stitching (common trucker hat style) to secure the layers and create the reinforced ridges. Curve the visor over a hat block or bowl and steam/press until the desired curve is set.

Attach visor to crown

With the crown inside out, align the straight edge of the visor to the lower front edge of the crown and baste. Stitch the visor to the crown using a sturdy stitch, then flip the hat right side out and press the seam neatly.

Install snapback strap

Insert the plastic snapback strap through the opening at the rear, folding raw edges under. Secure strap ends with rivets or by sewing bar-tacks on both sides to anchor the strap firmly.

Embroider or attach logo

Before final topstitching, mark the center front of the crown where the Simmzy's MB Surf Club logo will sit. If embroidering, hooped the front panel (or use a stabilizer) and stitch the logo with dark khaki/olive thread per your design file. Alternatively, apply a woven or heat-seal label centered above the visor—press according to label instructions.

Topstitch and final press

Topstitch crown seams and the base of the crown where it meets the visor for a crisp finished look. Trim any loose threads and apply fray check where needed. Give the entire hat a final press using a pressing cloth to avoid shine and set shapes.

Quality check

Inspect the hat for even stitching, secure strap attachment, clean logo placement, and a smooth curved visor. Try on (or measure) to confirm fit. Make any minor adjustments (tighten bar-tacks, re-sew loose stitches).

Clean up scrap fabric, remove basting stitches, and pack any leftover materials for future repairs. Sanitize the hat if needed before shipping or display.
