Prepare pattern and fabric

Print or draft a standard 6-panel trucker hat pattern sized for adult head (approx 22-24 inches circumference). Transfer panel outlines to orange cotton twill for front two panels and to orange polyester mesh for four back panels. Also transfer the crown lining pieces to the lightweight fusible interfacing. Add 1/4" seam allowance around pieces.

Fuse interfacing

Fuse the interfacing to the wrong side of the two front twill panels following interfacing manufacturer's instructions: press with medium-high heat for 8–12 seconds, allow to cool. This stabilizes the front of the hat for logo application and structure.

Sew panels together

With right sides together, stitch the front two panels together at the center seam using a 1/4" seam allowance and a straight stitch. Press seam open. Continue assembling adjacent panels (twill to mesh) by matching panel edges and sewing with 1/4" seam allowance until crown is a continuous 6-panel shell. Reinforce panel junctions with a short bar tack or small backstitch.

Top button area

Gather the top edges of the panels slightly so the crown forms a dome. Hand- or machine-baste around the crown opening, pull to close evenly, then secure tightly with several hand stitches. Cover the top junction with a fabric-covered button or small circular fabric piece and stitch in place.

Cut brim pieces

Trace the brim pattern onto twill for the top, underside fabric for the bottom, and onto brim buckram. Cut each piece precisely, keeping grain straight to avoid warping.

Assemble brim

Sandwich buckram between the top twill and underside fabric. If using thin foam for shape, place it between the twill and buckram. Align edges and baste to hold layers together.

Stitch brim and finish edges

With right sides together, trim seam allowances to 1/8" where curves require and clip. Turn the brim right side out and press carefully. Topstitch around the brim edge with 3 rows of parallel topstitching (approx 1/8", 3/8", and 5/8" from edge) to create professional quilting lines and secure shape.

Attach brim to crown

Prepare sweatband

Sew sweatband

Finish interior seams

Use lightweight seam binding to cover raw seam allowances inside the hat for comfort. Press the binding in place and stitch it down by hand or machine, ensuring no raw edges are exposed.

Attach snapback strap

Position the plastic snapback strap at the center back of the hat so it sits evenly on both sides. Fold raw fabric edge over the strap, then secure with several bar tacks using heavy-duty thread. Make sure the strap is firmly anchored and snaps operate smoothly.

Apply Simmzy's HB logo

If using an embroidered patch, position it centered on the front two fused panels, approximately 1.5" above the brim. Hand-stitch or machine-stitch around the patch edge using matching or contrasting thread. If using a metal badge, rivet or sew according to the badge hardware, ensuring it does not poke through the interior—add a small backing felt if necessary.

Reinforce high-stress points

Add small bar tacks at panel junctions, brim attachment points, and the ends of the sweatband to increase durability. Use heavy-duty thread for these reinforcements.

Press the hat gently with a steam iron on a low to medium setting, using a press cloth to protect fabric and logo. Check stitching, ensure the brim holds its curve, test the snapback for fit range, and inspect interior for any raw edges or loose threads. Trim threads and make any final adjustments.
