Preparation

Select pattern and fabric

Choose a quarter-zip pullover pattern in the desired size (men's or women's). Prewash and dry the lightweight polyester knit to preshrink and ease any finishing; press flat with low heat.

Lay out pattern

Lay fabric on a flat surface with the knit's stretch going across the chest. Place pattern pieces (front, back, sleeves, zipper placket/facing, cuffs, hem band) following grainline. Pin or clip pattern to fabric.

Cutting

Cut fabric pieces

Carefully cut main body pieces (front and back), sleeve pieces, rib cuffs and hem band, and any zipper placket/facing pieces. Transfer pattern markings (notches, pocket placements, center front) onto fabric with tailor's chalk or fabric marker.

Prepare zipper area

If using a facing/placket, cut the facing from the lightweight woven and stay-stitch the front center edge to prevent stretching.

Embellishment & Zipper Installation

Stabilize the front left area with tear-away or cutaway stabilizer. Align the logo placement according to the pattern markings. Embroider the logo with the pre-digitized file or attach the embroidered patch. Trim stabilizer as recommended and press gently from the wrong side.

Install quarter-zip zipper

With the right sides of the front pieces facing up, align the zipper centered on the center front. If using a facing/placket, sandwich the zipper between the right side of the fabric and the facing. Pin or clip in place. Using a zipper foot, topstitch the zipper tape to the fabric 1/8"–1/4" from the teeth, sewing from the zipper bottom to the top on both sides. Test opening and closing to ensure smooth operation.

Sew shoulders

With right sides together, sew the front shoulder seams to the back at the shoulder points using a stretch stitch or narrow zigzag. Finish seams with a serger or with a 3-step zigzag to maintain stretch.

Set in sleeves

With right sides together, sew each sleeve to the armhole matching notches. Use easing stitches if needed. Finish seam allowances as preferred.

Sew side and sleeve seams

Fold the garment with right sides together and align underarm and side seams. Sew from hem of body up through the sleeve hem in one continuous seam on each side. Finish seams to prevent fraying.

Hem, Cuffs & Neck

Attach rib cuffs and hem band

Measure and cut rib knit pieces to the appropriate lengths (slightly shorter than sleeve and body circumference for a snug finish). With right sides together, sew short ends of each band to form loops. Mark quarter points on bands and sleeve/body hems and match them to garment. Stretch the bands slightly as you pin and sew them to the garment using a stretch stitch or serger, then topstitch if desired.

Finish neckline

If you used a facing, turn it to the inside and understitch to keep it flat. If the zipper meets the neckline, ensure the top of the zipper is caught cleanly into the neck seam or stopped with a small bartack. Press the neckline carefully.

Final pressing and quality check

Trim any loose threads, check seams and zipper operation. Press hems and seams lightly with an iron on low setting suitable for polyester. If desired, apply iron-on hem tape to secure hems further.

Label and size

Attach any care labels and size tags. Inspect the embroidered logo placement and stitch quality. Fold or hang the pullover for presentation.
